Abstract

As experience shows the practical, reliable assessment and optimisation of total costs of logistical processes implemented in supply chains of foundry plants is a quite complex and complicated process, because it requires to enclose all, without exception, performed actions, including them in various reference cross-sections, systematic activities and finally transforming them in a totally homogenous collection. Only solid analysis and assessment of assortment management in logistical supply systems in foundry plants of particular assortment groups allows to lower the supply costs significantly. In the article the analysis and assessment of the newest implemented optimising algorithms are presented in the process stock management of selected material groups used in a production process of a chosen foundry plant. A practical solution to solve a problem of rotary stock cost minimisation is given as well as of costs while creating a stock with the usage of economical volume and value of order.

Abstract

The paper presents the possibility of the usage of the concfocal microscope for define the type of tribological wear present during the technical dry friction on the testing machine of the pin-on-disc T-01M. The pin was a remelted high-speed steel and the disc was made from sintered carbides. The surface layer of the high-speed steel was remelted with the electric arc with different parameters. The intensity of the electric arc current was changed, the scanning speed and the single, overlapping remeltings were used. On the basis of the 3D, 2D view of the surface friction of the pin (made from the remelted high-speed steel), disc (made from the sintered carbides) and the surface roughness profile run along the marked line, the presence of the abrasive wear can be defined with the description of the elementary wear processes due to the abrasive and/or adhesive wear.

Abstract

The paper presents the results of studies of the effect of chromium concentration on the solidification process, microstructure and selected properties of cast iron with vermicular graphite. The vermicular graphite cast iron was obtained by an Inmold process. Studies covered the cast iron containing chromium in a concentration at which graphite is still able to preserve its vermicular form. The effect of chromium on the temperature of eutectic crystallization and on the temperature of the start and end of austenite transformation was discussed. The conditions under which, at a predetermined chromium concentration, the vermicular graphite cast iron of a pearlitic matrix is obtained were presented, and the limit concentration of chromium was calculated starting from which partial solidification of the cast iron in a metastable system takes place. The effect of chromium on the hardness of cast iron, microhardness of individual phases and surface fraction of carbides was disclosed.

Abstract

The article presents analysis of the influence of ingate size on the Lost Foam casting process. In particular, analysis of simulation tests has been carried out to determine the ingate size influence on the rate of filling of the mould cavity, pressure in the gas gap and size of the gas gap. A specially prepared mathematical model of the process and an original calculation algorithm were used in simulation tests of full-mould casting. The tests have indicated that the increase of the ingate size results in the increase of filling rate and increase of pressure of gases in the gas gap. However, significant influence on mould cavity filling occurs only when the ingate size is less than ~1 cm2. .

Abstract

In the dissertation the data modeling has been shown for the data that regards the damages, which value is above zero. With the use of Weibull distribution, with prior regression and correlation analysis chosen parameters that defines the life time and failure level of two populations of AlSi17Cu5 were defined. The calculation sheet of reliability allows to create so called survival diagram, and on the basis of durability data the average warrantee can be determined, on the pre-exploitation period.

Abstract

The paper presents the results of basic research on the influence of the properties of sand grains on electrical properties of water glass moulding sands. It shows electrical properties of the main component – sand grains, crucial to the kinetics of moulding sands heating, such as permittivity εr and loss factor tgδ. Measurements were carried out with the use of the perturbation method for silica, chromite and olivine sands of different mineral, chemical composition and particle size distribution, as well as for moulding sands with water glass grade 145. Analysis of the results of measurements of electrical properties shows that all moulding sands are characterized by a similar permittivity εr and loss factor tgδ. It was found that the electrical properties and the quantity and quality of other components may have a decisive influence on the effectiveness and efficiency of the microwave heating of moulding sands with sand grains. In determining the ability to efficiently absorb the microwave radiation for mixtures which moulding sands are, the impact of all components influencing their individual technological parameters should be taken into account.

Abstract

Nickel alloys belong to the group of most resistant materials when used under the extreme operating conditions, including chemically aggressive environment, high temperature, and high loads applied over a long period of time. Although in the global technology market one can find several standard cast nickel alloys, the vast majority of components operating in machines and equipment are made from alloys processed by the costly metalworking operations. Analysis of the available literature and own studies have shown that the use of casting technology in the manufacture of components from nickel alloys poses a lot of difficulty. This is due to the adverse technological properties of these alloys, like poor fluidity, high casting shrinkage, and above all, high reactivity of liquid metal with the atmospheric air over the bath and with the ceramic material of both the crucible and foundry mold. The scale of these problems increases with the expected growth of performance properties which these alloys should offer to the user. This article presents the results of studies of physico-chemical interactions that occur between theH282alloy melt and selected refractory ceramic materials commonly used in foundry. Own methodology for conducting micro-melts on a laboratory scale was elaborated and discussed. The results obtained have revealed that the alumina-based ceramics exhibits greater reactivity in contact with the H282 alloy melt than the materials based on zirconium compounds. In the conducted experiments, the ceramic materials based on zirconium silicate have proved to be a much better choice than the zirconia-silica mixture. Regardless of the type of the ceramic materials used, the time and temperature of their contact with the nickel alloy melt should always be limited to an absolutely necessary minimum required by the technological regime.

Abstract

This paper deals with numerical and analytical modelling of a diamond or silicon particle embedded in a metallic matrix. The numerical model of an elastic particle in a metallic matrix was created using the Abaqus software. Truncated octahedron-shaped and spherical-shaped diamond particles were considered. The numerical analysis involved determining the effect of temperature on the elastic and plastic parameters of the matrix material. The analytical model was developed for a spherical particle in a metallic matrix. The comparison of the numerical results with the analytical data indicates that the mechanical parameters responsible for the retention of diamond particles in a metal matrix are: the elastic energy of the particle, the elastic energy of the matrix and the radius of the plastic zone around the particle. An Al-based alloy containing 5% of Si and 2% of Cu was selected to study the mechanical behaviour of silicon precipitates embedded in the aluminium matrix. The model proposed to describe an elastic particle in a metallic matrix can be used to analyze other materials with inclusions or precipitates.

Abstract

In sand casting, Fused Deposition Modeling (FDM) printing by using Poly Lactic Acid (PLA) filament is one of the innovative foundry technologies being adopted to substitute traditional pattern making. Several literatures have reported the influence of process parameters such as raster angle and print speed on some mechanical properties of FDM-printed, PLA-prototypes used in other applications. This study investigated the effects of interior fill, top solid layer, and layer height on the compressive strength of rapid patterns for sand casting application. Different values of the process parameters were used to print the pre-defined samples of the PLA-specimens and a compression test was performed on them. The coupled effects of the process parameters on compressive strength were investigated and the optimum values were determined. Interior fill of 36%, layer height of 0.21 mm and top solid layer of 4 were found to produce a FDM-printed, PLApattern that sustained a compaction pressure of 0.61 MPa. A simulation analysis with ANSYS® to compare failure modes of both experiment and model shows a similarity of buckling failure that occurred close to the base of each specimen.

Abstract

Iron is presented as an impurity in Al-Si alloys and occurs in the form of the β-Al5FeSi phase formations. The presence of iron and other elements in the alloy causes the formation of large intermetallic phases. Due to the high brittleness of this phase, it reduces the mechanical properties and increases the porosity. Manganese is used to inhibit the formation of this detrimental phase. It changes the morphology of the phase to polyhedral crystals, skeletal formations, or Chinese script. The present article deals with the influence of various amounts of manganese (0.1; 0.2; 0.4; 0.6 wt. %) on the formation of iron-based intermetallic phases in the AlSi7Mg0.3 alloy with different levels of iron content (0.4; 0.8, 1.2 wt. %). The increase of iron content in each alloy caused the creation of more intermetallic compounds and this effect has been more significant with higher concentrations of manganese. In alloys where the amount of 1.2 wt. % iron is present, the shape of eutectic silicon grain changes from angular to short needle type.

Abstract

The article presents results of studies of silicon – molybdenum cast iron (4.42% Si, 2.59% Mo and 2.48% C wt.-%) crystallization process. Metallographic analysis was carried out using SEM-scanning electron microscopy with the EDS system. In order to determine the phase composition, X-ray diffraction studies were performed. Thermo-Calc, a computer simulation program, was used to simulate the crystallization process. . The obtained data allowed to describe the effect of some elements on the crystallization process. The silicon phase of MnSi could not be identified during metallographic studies. Also, computer simulation of the crystallization process did not answer the question at which point the silicon phase of MnSi crystallizes in the tested alloy. Therefore, not all results obtained were linked to the registered crystallization process (TDA process). The EDS analysis revealed an unusual distribution of molybdenum in the microstructure of the sample, where it is clearly visible that the area enriched with this element is also the separation of spheroidal graphite. The possibility of occurrence of Mo-rich micro-areas found in graphite is considered. The case is debatable and difficult to resolve at this stage. Perhaps, at such a high concentration of molybdenum (2.59% Mo) in the alloy, conditions are created for simultaneously crystallization of graphite and molybdenum phases.

Abstract

The modification is a widespread method of improving the strength properties of cast iron. The impact in terms of increasing amounts of eutectic grains has been thoroughly studied while the issue of the impact on the mechanical properties of primary austenite grains has not been studied in depth yet. The paper presents the study of both aspects. The methodology was to conduct the melting cast iron with flake graphite, then modifying the alloy by two sets of modifiers: the commercial modifier, and a mixture of iron powder with a commercial inoculant. The DAAS test was carried out to identify the primary austenite grains. The degree of supercooling was determined and the UTS test was performed as well. Additionally carried out the metallographic specimen allowing for counting grains. It can be concluded that the introduction of the iron powder significantly improved the number of austenite primary grains which resulted in an increase in tensile strength UTS.

Abstract

Non-metallic inclusions found in steel can affect its performance characteristics. Their impact depends not only on their quality, but also, among others, on their size and distribution in the steel volume. The literature mainly describes the results of tests on hard steels, particularly bearing steels. The amount of non-metallic inclusions found in steel with a medium carbon content melted under industrial conditions is rarely presented in the literature. The tested steel was melted in an electric arc furnace and then desulfurized and argonrefined. Seven typical industrial melts were analyzed, in which ca. 75% secondary raw materials were used. The amount of non-metallic inclusions was determined by optical and extraction methods. The test results are presented using stereometric indices. Inclusions are characterized by measuring ranges. The chemical composition of steel and contents of inclusions in every melts are presented. The results are shown in graphical form. The presented analysis of the tests results on the amount and size of non-metallic inclusions can be used to assess them operational strength and durability of steel melted and refined in the desulfurization and argon refining processes.

Abstract

In order to study the effects of various gating systems on the casting of a complex aluminum alloyed multi-way valve body, both software simulation analysis and optimization were carried out. Following, the aluminum alloyed multi-way valve body was cast to check the pouring of the aluminum alloy valve body. The computer simulation results demonstrated that compared to the single side casting mode, the casting method of both sides of the gating system would reduce the filling of the external gas, while the air contact time would be lower. Adversely, due to the pouring on both sides, the melt cannot reach at the same time, leading to the liquid metal speed into the cavity to differ, which affected the liquid metal filling stability. The riser unreasonable setting led to the solidification time extension, resulting in a high amount of casting defects during solidification. Also, both gating systems led the entire casting inconsequential solidification. To overcome the latter problems, a straight gate was set at the middle pouring and the horizontal gate diversion occurred on both sides of pouring, which could provide better casting results for the aluminum alloyed multi-valve body.

Abstract

The paper analyses the as-cast state structure of chromium cast iron designed for operation under harsh impact-abrasive conditions. In the process of chromium iron castings manufacture, very strong influence on the structure of this material have the parameters of the technological process. Among others, adding to the Fe-Cr-C alloy the alloying elements like tungsten and titanium leads to the formation of additional carbides in the structure of this cast iron, which may favourably affect the casting properties, including the resistance to abrasive wear.

Abstract

This study presents an analysis of aluminium cast iron structure (as-cast condition) which are used in high temperatures. While producing casts of aluminium iron, the major influence has been to preserve the structure of the technological process parameters. The addition of V, Ti, Cr to an Fe-C-Al alloy leads to the improvement of functional and mechanical cast qualities. In this study, a method was investigated to eliminate the presence of undesirable Al4C3 phases in an aluminium cast iron structure and thereby improve the production process. V and Ti additions to aluminium cast iron allow the development of FeAl - VC or TiC alloys. In particular, V or Ti contents above 5 wt.% were found to totally eliminate the presence of Al4C3. In addition, preliminary work indicates that the alloy with the FeAl - VC or TiC structure reveals high oxidation resistance. The introduction of 5 wt.% chromium to aluminium cast iron strengthened the Al4C3 precipitate. Thus, the resultant alloy can be considered an intermetallic FeAl matrix strengthened by VC and TiC or modified Al4C3 reinforcements.

Abstract

Austenitization is the first step of heat treatment preceding the isothermal quenching of ductile iron in austempered ductile iron (ADI) manufacturing. Usually, the starting material for the ADI production is ductile iron with more convenient pearlitic matrix. In this paper we present the results of research concerning the austenitizing of ductile iron with ferritic matrix, where all carbon dissolved in austenite must come from graphite nodules. The scope of research includedcarrying out the process of austenitization at 900o Cusing a variable times ranging from 5 to 240minutes,and then observations of the microstructure of the samples after different austenitizing times. These were supplemented with micro-hardness testing. The research showed that the process of saturating austenite with carbon is limited by the rate of dissolution of carbon from nodular graphite precipitates.

Abstract

Directionally solidified sample of Fe-Fe3C eutectic alloy were produced under an argon atmosphere in a vacuum Bridgman-type furnace to study the eutectic growth with v = 167 μm/s pulling rate and constant temperature gradient G = 33.5 K/mm. Since how the growth texture of eutectic cementite is related to its growth morphology remains unclear, the current study aims to examine this relationship. The technique such as X-ray diffraction, have been used for the crystallographic analysis of carbide particles in white cast irons.

Abstract

The main scope of the article is the development of a computer system, which should give advices at problem of cooper alloys manufacturing. This problem relates with choosing of an appropriate type of bronze (e.g. the BA 1044 bronze) with possible modification (e.g. calcium carbide modifications: Ca + C or CaC2) and possible heat treatment operations (quenching, tempering) in order to obtain desired mechanical properties of manufactured material described by tensile strength - Rm, yield strength - Rp0.2 and elongation - A5. By construction of the computer system being the goal of presented here work Case-based Reasoning is proposed to be used. Case-based Reasoning is the methodology within Artificial Intelligence techniques, which enables solving new problems basing on experiences that are solutions obtained in the past. Case-based Reasoning also enables incremental learning, because every new experience is retained each time in order to be available for future processes of problem solving. Proposed by the developed system solution can be used by a technologist as a rough solution for cooper alloys manufacturing problem, which requires further tests in order to confirm it correctness.

Abstract

The paper presents results of studies on the effect of the nodular cast iron metal matrix composition on the abrasive and adhesive wear resistance. Nodular cast iron with different metal matrix obtained in the rough state and ADI were tested. To research of abrasive and adhesive wear the pearlitic and bainitic cast iron with carbides and without this component were chosen. The influence of the carbides amount for cast iron wear resistance was examined. It was found, that the highest abrasive and adhesive wear resistance under conditions of dry friction has a nodular cast iron with carbides with upper and lower bainite. Carbides in bainitic and pearlitic cast iron significantly increase the wear resistance in these conditions. In terms of fluid friction the largest wear resistance had cast iron group with the highest hardness.

Abstract

This paper presents the influence of annealing time 30, 60 and 120 min at 1000°C for quenching CuAl7Fe5Ni5W2Si2 bronze in 10% water solution of NaCl, on the microstructure and mechanical properties. The presented results concern the species newly developed aluminum-iron-nickel bronze, with additions W and Si. In order to determine changes in the microstructure of the hardened bronze metallographic studies were performed on cylindrical samples of diameter 10 mm, on the metallographic microscope with digital image analysis, X-ray phase analysis, EDX point with the digital recording on the computer. Specified percentage of the microstructure of martensite and bainite, participation of proeutectoid α phase in the microstructure, grain size of former β phase, the amount of dissolved κ phase. It was found that in the microstructure of bronze in the cast state, there are a number of intermetallic phases of κ type. At interphase boundaries of primary intermetallic faceted precipitates, especially rich in tungsten (IM_W), nucleate and grow dendritic primary intermetallic κI phases, with chemical composition similar to the type of Fe3Si iron silicide. Dissolved, during the heating, in the β phase are all the intermediate phase included in the microstructure, with the exception of primary intermetallic phases of tungsten and κI. Prolongation of the isothermal annealing causes coagulation and coalescence of primary phases. In microstructure of the bronze after quenching obtained the α phase precipitation on the grain boundary of secondary β phase, coarse bainite and martensite, for all annealing times. With the change of annealing time are changed the relative proportions of individual phases or their systems, in the microstructure. In the microstructure of bronze, hold at temperature of 1000°C for 60 min, after quenching martensitic microstructure was obtained with the primary phases, and the least amount of bainite

Abstract

The present work focuses on the modeling and analysis of mechanical properties of structural steel. The effect of major alloying elements namely carbon, manganese and silicon has been investigated on mechanical properties of structural steel. Design of experiments is used to develop linear models for the responses namely Yield strength, Ultimate tensile strength and Elongation. The experiments have been conducted as per the full factorial design where all process variables are set at two levels. The main effect plots showed that the alloying elements Manganese and Silicon have positive contribution on Ultimate tensile strength and Yield strength. However, Carbon and Manganese showed more contribution as compared to Silicon. All three alloying elements are found to have negative contribution towards the response- Elongation. The present work is found to be useful to control the mechanical properties of structural steel by varying the major alloying elements. Minitab software has been used for statistical analysis. The linear regression models have been tested for the statistical adequacy by utilizing ANOVA and statistical significance test. Further, the prediction capability of the developed models is tested with the help of test cases. It is found that all linear regression models are found to be statistically adequate with good prediction capability. The work is useful to foundrymen to choose alloying elements composition to get desirable mechanical properties.

Abstract

The constantly developing and the broadly understood automation of production processes in foundry industry, creates both new working conditions - better working standards, faster and more accurate production - and new demands for previously used materials as well as opportunities to generate new foundry defects. Those high requirements create the need to develop further the existing elements of the casting production process. This work focuses on mechanical and thermal deformation of moulding sands prepared in hot-box technology. Moulding sands hardened in different time periods were tested immediately after hardening and after cooling. The obtained results showed that hardening time period in the range 30-120 sec does not influence the mechanical deformation of tested moulding sands significantly. Hot distortion tests proved that moulding sands prepared in hot-box technology can be characterized with stable thermal deformation up to the temperature of circa 320oC.

Abstract

A measuring system was developed for the measurement of ejector forces in the die casting process. When selecting the sensor technology, particular care was taken to ensure that measurements can be taken with a high sampling rate so that the fast-running ejection process can be recorded. For this reason, the system uses piezoelectric force sensors which measure the forces directly at the individual ejector pins. In this way, depending on the number of sensors, it is possible to determine both the individual ejector forces and the total ejector force. The system is expandable and adaptable with regard to the number and position of the sensors and can also be applied to real HPDC components. Automatic triggering of the measurements is also possible. In addition to the measuring system, a device and a method for in-situ calibration of the sensors have also been developed. To test the measuring system, casting experiments were carried out with a real aluminium HPDC aluminium component. The experiments showed that it is possible to measure the ejector forces with sufficient sampling rate and also to observe the process steps of filling, intensification and die opening by means of ejector forces. Experimental setup serves as a basis for future investigations regarding the influencing parameters on the ejection process.

Abstract

The research described in this contribution is focused on fractographic analysis of the fracture area of newly developed eutectic silumin type AlSi9NiCuMg0.5 (AA 4032), which was developed and patented by a team of staff of the Faculty of Mechanical Engineering. The paper presents determination of the cause of casting cracks in operating conditions. Fractographic analysis of the fracture area, identification of the structure of the casting, identification of structural components on the surface of the fracture surface and chemical analysis of the material in the area of refraction were performed within the experiment. Al-Si alloys with high specific strength, low density, and good castability are widely used in pressure-molded components for the automotive and aerospace industries. The results shown that the inter-media phases Fe-Al and Fe-Si in aluminium alloys lead to breakage across the entire casting section and a crack that crossed the entire cross section, which was confirmed by EDS analysis.
